As I said before, I said I would report my results. Well, here it is. I’m still getting around to finishing them, but here they are glued together ready to be milled and finished. The preparation was quite simple. I made it out of 3/4″ plywood. As you can see in the picture, there are only two curved pieces between the two flat pieces. I made it 25″ long and the top of the seat is 18″, so that gives an extra 3.5″ on each side travel allowance. router. I used a slightly straighter 3/4″ for the dip bar.

I cut the curved pieces for the jig by connecting the router to the 1×2 at 81 inches. This gave me the radius I needed. I then drilled a hole in the 1×2 and removed the screw and piece of plywood. I glued plywood to the bench and used it as a focal point. Using a small 1/4″ straightedge, I cut out the curves of the fixture.

As you can see in the picture, the end of the jig is less than 1.5″ which will not hold the jig on top of my part (the seats were 1.5″). At first I thought I could push the fixture over the piece and that would keep both the fixture and the piece moving. Then I went to the lumberyard to buy another piece of maple because it wasn’t working well. I didn’t get the swipe every time with the router. So after a bit of revision I added two long pieces of 1×2 to the end. Using this I was able to pull the jig down on all four corners and let my piece slide under (I had to adjust the 1×2 to compensate for the extra 1/16″ I purposely cut from the previous grip idea. Gap Add 3.5″ between the piece and end and clamp the piece to the 1×2 with a long clamp. It worked fine but the piece wanted to lift up so I had to make sure it was flat on the bench but it worked fine.. take some time between gluing each pass to made sure the piece lays flat on the table. Using the flat side of the router I can make a transition and rotate the router to get the other part out. That way I was able to get a little more than an inch out of each piece. Once I was able to stop the process it went much faster . Then 1/4 second, but I suspect I can get the full 3/8″ in one pass. OK this, but I didn’t want to spend another $35 on a new part, so I figured I’d spend more time.

There were a few burrs at the end but I was able to remove them with the RO sander in a few minutes so it wasn’t too bad.

Tony, the easiest way to carve a chair like most rocking chairs is to attach routers for your support path. When working with concave base rails, as opposed to a saddle, you will have a bowl cut. Changing the base of the front bar to two concave arches allows the shape of the traditional rocker to be enlarged. The guide bar shown in photo 1 attached to the base of the track and the same wood attached to the table in photo 2 have rounded edges. This allows you to turn your router around to find the nearest radio. Look closely at the legs of the project in photo 2 and you will see that they are a series of chairs or ridges that are well rounded on all 4 sides. There is no other way to do it that I can think of. This is one of the most stylish designs Bob Rosendahl has ever done. Another reason I encourage people to watch The Router Workshop.
