I used the dimensions of the Barcelona Pavilion chair as a starting point. Chair design is such a dense subject that I latched onto the position and dimensions of this chair as a way to focus on experimenting with materials and structure. I also find the chair very comfortable. If it ain't broke, don't fix it!
After deciding on the general parameters of the chair, I started thinking about the assembly. Since cardboard is stiff and flexible, I saw no reason to use glue or staples for the joints. I designed the saddle to pressure match the slotted joints, hoping that the friction between the parts and the semi-stiffness of the planes would hold everything in place.
After measuring the thickness of the cardboard, I did several iterations on the computer before settling on one. I found the latest iteration to be the best for several reasons. I was inspired by the Chairigs for this project and I thought that's how they made their beautiful furniture.

The block is made from three pieces of 3/4″ plywood: one 3/4″ X 6″ X 6″ piece for the center and two 3/4″ X 6″ X 12″ pieces making up the sides The hollow in the center is to insert the arm.
The arm is a piece of 3/4″ plywood 6″ deep and about 48″ long. There is a bevel cut at the end of the pivot to prevent it from binding to the block, and a cut of 45º along the arm. Using a vise, I attached the block to the work table and adjusted it so that the edge was perfectly aligned with the table.

To make the creases even and neat, I hit the crease shown in the photos. It's just 3 pieces of plywood with a hole in the middle and a screw through the hole in the top that turns the arm into a lever. The arm has a 45º miter on the end (which I cut on the table saw) which creates a nice sharp notch.
I pinned it to the table so that the edge lay flat on top of the table and made folds. This part is very easy and goes very quickly.
Assembly is the easy part! Simply align the folded surfaces with the corresponding grooves and assemble. Each piece gets stronger and when you put the last one on, you end up with a rock paper chair!
