How To Make A Chair With Cardboard – In this instructable I will walk you through the design and assembly process of making a cardboard chair. This project worked for me in design school, but the fun and inexpensive design challenge got me thinking about how to make the chairs.

The most important part of any build is the prototyping phase. For this project, I only spent two hours designing the seat and I learned a lot in those two hours. The decision making process really sped up in the short amount of time I had to do this. I decided that the main seat and footrest of my chair would be the trapezoidal shape that my legs make when I'm sitting comfortably. So, using a friend the same height as me, I measured the outside angles of the knees as the base of the trapezius and the width of the umbilicus as the top of the trapezius. I did a quick internet search on my phone and found that running two pieces of cardboard through the space between them helped improve the of architectural models and similar cardboard. So I calculated the length of all the sides of the seat and the cross beams that go into the trapezoidal seat, so I had the dimensions of my cardboard pieces.

With my two hours to spare, I started packing the seats and figured out a few things pretty quickly. First: Make sure the folded cardboard is perpendicular to the floor. I found that the cardboard is only really strong enough to support the weight when used perpendicular to the edges, otherwise the cardboard will bend. Remember the moving boxes? Therefore, the shelves run straight and down, so you can stack boxes on top of each other.

Other than that interesting discovery, assembly of the prototype was going well. I found that it really took both sides to keep the cut pieces at the correct angle and I didn't have to do anything to the back or front. This allowed me to cut off the legs to make it easier to get out of the chair as well as add a temporary seat. Finally the seat was hot glued to the base and hot glue was run over all the sockets to join them together.

The chair was a huge success. It was able to support my full weight, even with my friend standing on top of it. Now you have the basis for a cardboard chair design.

I actually made a trapezoidal seat to show off the shape of my legs when I'm sitting comfortably; but I found that by using the cross section method and turning it into a trapezoid, the geometry moved that cross section (and most of my weight) to the back of the cart, giving me the most support where I needed it.

I looked at other chairs for better measurements for my chair; The cafeteria chairs at my school were great examples because they were the simplest chairs to make cheaply. In looking at these seats, I found that slightly lowering the seat and backrest at a right angle to the seat is a change that would improve the comfort of the seat. In addition to the slump, I found that the rear corner of the seat hugs and supports the human form at an awkward angle. The last size change was the last stand. Instead of the previous design, which was perpendicular to the floor and was highly skewed, I actually reflected the angle of the incline as the angle at which the support interacts with the rest of the back. This proved sufficient in the final design.

This step is pretty self-explanatory. Draw your parts to the exact dimensions from the previous step, then cut out the box with a box cutter. When you slide the two halves together, make sure the cardboard is on opposite sides of the cardboard, so one piece has a notch on top and the other has a notch on the bottom. Also make sure the space is at least the width of the cardboard. When making the paper, simply cut the cardboard in two, this will create a sharp crease that will make folding easier. As a final step, hot glue all the corners of the seat to make sure it won't split. when you move the seat. Again, the most important thing from this step: make sure you cut the pieces so that the direction of the seams is perpendicular to the floor.

This chair would only be comfortable if it had something to sit on. So I drew out the dimensions of the trapezoidal seat and went back to my double layer cardboard box from Home Depot, cut them out and hot glued them to the bottom. Now I'm going to put another layer on top of the Home Depot box where the back and seat meet, and that support will be in the corner; but if too much load is needed, I folded a piece of cardboard to provide extra support to make sure the curve of the figure doesn't tear.

Finally, add the final layer to the seat. I repeated the process of removing and cutting the section and hot glued it to the seat at Home Depot. For aesthetic reasons, I left a little excess on the top layer to cover and cover the wavy edges of the Home Depot cardboard. For this layer, I made sure the shell of the piece was perpendicular to the shell of the Home Depot cardboard. I believe they do this on plywood by making the grain of the wood perpendicular to the grain of the previous layer to distribute the pressure, so hopefully this concept applies to cardboard as well.

So those were all my steps to create this cardboard chair. It was a very organic process and I tried to get it to a certain level of accuracy, but since it was a school project, it had to be a learning experience. Overall, the result was very good; Very sturdy, enough to support my 200 pounds, which is a win for me!
