My dad made an Adirondack chair out of plain wood a few years ago, so I decided to build one out of pallets. I had already built two and now my friend asked me if I could build one, so I decided why not make an instructable out of it. I apologize for some dark photos, I didn’t realize the flash was off.
To have a chair, you first need a solid base. To make the legs, first cut two 20″ long boards. With the other two boards at least 30 inches long, cut a 25-degree angle at one end. Now measure 15″ on the 20″ board and mark the line. Then take one of the angled boards and place the front of the shorter board Line up the center and top at the 15″ mark. Drill some pilot holes into the board and screw them in, making sure the screws don’t go through each other. Now cut a long board so that the end is flush with the floor when the 20″ board is vertical. Create a second pair of legs for the other side and mirror them so they are facing each other.

Now cut two 20 inch wide boards, these will be the seats. Take a few pieces of 2×4 and staple them to the legs so they are free standing and easy to work with. On the marked leg at an angle of 20″ from the front. Place the cutting board on the legs in your desired order up to the 20″ mark from the front. When you like it, screw in some pilot holes and secure the boards to the legs.

The next step is props. If it measures the space between the legs, it should be a little less than 20″. Then cut a board to the length you measured. Then cut some boards to 31″. Place them on top of small boards in the order you want. Drill pilot holes in them and screw them in. With the help of a neat assistant, figure out what angle you want the prop to be at. When you have it the way you want it, let your assistant hold it. Angle as you attach the pilot holes to the bezel and legs.
Measure horizontally from the front of the chair to a few inches past the backrest. Cut two boards along this length. Next measure how wide this board is and add 20″ to that measurement. Cut a board to it that will attach the armrests to the back of the chair. Position it like a U and screw it in. Now attach the top to the vertical legs of the U and secure the support to the bottom of the U. Glue it to the sides of the legs and the bottom of the armrests with some wood for added support.

But there’s a catch: pallets aren’t easy to dismantle. They are usually not made of very good wood. If you’re using it for a project, you’ll spend a lot of time taking it apart, and you won’t get much out of one palette.

I got my palette from my boss. They throw it in the trash, though, if I don’t get it first. They pay to empty the bin, so they are happy to give me as much as I want.

Of the ten palettes I found, only one I wanted. I tried to find a new one, about 48″ x 35″, and made it out of 2’x4 notched boards with a nominal 3/4″ board (commonly called “one-by-one” lumber. . . ., rough sawn on one side and finished on the other). Everything is heat treated (marked “HT”) and held together with nearly indestructible spiral nails.
After I posted my first pallet project, many people commented on the dangers of disinfecting pallets. For the record: I only use ISPM 15 certified pallets. This means that the pallets have been inspected and certified to have been heat treated (marked HT) or fumigated with methyl bromide (marked BM). It also states that pallets must be marked with an HT or MB stamp.
I only use new pallet with HT mark which is only used for sending paper. I wouldn’t recommend using any palette that isn’t clearly marked, but then again, it’s a free country.

I get it from supermarkets, restaurants and office buildings. Most people I recommend are carpet companies, furniture stores or outlets, and vehicle/snowmobile dealers.
Working with power tools can be dangerous, especially when working with pallets. There are hidden nails, knots, bent boards, etc. Use appropriate safety equipment, especially eye protection. Do not use power tools if you are not familiar with them.

Draw straight lines on each side as guides for cutting the outer cords. Chalk lines work well.

Warning: Pallets are usually made from wood that has been rejected for other uses. It is hard, often bends, has old broken nails embedded in it, and is generally a pain to work with. Be careful Wear glasses. Repetitive work increases inattention. Trust me, I will.

By swinging the 1×4 and 1×6 back and forth, you can remove the board completely without damaging it.
Pull or remove any remaining nails from the board and set them aside. You may want to categorize your board based on knots, bends, bark, etc. This will help later when you are trying to decide what to use for which job.
