Before I started, I set a few parameters for myself: 1. I had to use at least one upcycled/upcycled item and 2. The finished product had to be fun and cheeky. I wanted clean edges for the door, so I used a table saw to ‘hole’ it a bit. This was just an unnecessary aesthetic choice.

* I used the Black & Decker SmartSelect 4-in-1 multi-sander. Its feet are interchangeable and the finger attachment allows me to quickly remove the top end of the door. All it needed was some hand sanding on the inside corners. Boom!

When I cut the edges of my door, I tried to end up with a full inch measurement to keep things simple. I managed to make my door 39″ x 18 1/2″. Yes!

Now that you have your materials and measurements, it’s time to make the top shape. Let’s start by doing the positions.

The position in the upper frame is adjusted to the upper edge of the glass. I recommend using 3/16″ glass, so you’ll need to cut 5/16″ wide slots to give yourself some room to fit.

I then cut two long pieces (mine were 39″) and two short pieces (mine were 18 1/2″) with two 45 degree cuts each.

It’s best to put the clips in the corners, but if you don’t have any corner clips, use masking tape to secure them.

Then measure the distance from the top edge of the surface bit to the outer edge of the rotary router bit.

Add the distance from the edge of the router to the edge of the circle you measured in the last step (1 5/8″ in my case) to how far your edge will be (1 1/2″ in mine). This turned out to be around 3 1/8″ for my project.
