This table saw sled uses scrap wood, some precision cuts and sits on a very straight piece of wood. Here’s what you need to make your own:
Calipers are essential for accurately measuring the path of your table saw. You need a solid T-square to line up the fence of the slide with the blade, which will determine if your cuts are square.
Make sure your table saw is adjusted before each cut or your cut will stop. Table saw calibration is covered extensively in the table saw class.

Almost all table saws have standard miter dimensions of 0.75″ wide by 0.375″ long. Before you make any cuts, it’s a good idea to determine the dimensions of your sea rail.

How To Get The Most Out Of Your Table Saw
To test the fit, place the lumber in the miter rail. Try pushing the hardwood along the track and see if it slips, then try moving the hardwood later down the track to see how much slip or play there is.
You’re looking for a comfortable fit, no play, and a smooth sheen. If you get stuck somewhere, check the track to make sure there is no debris, then try turning the hardwood sections down to get the right fit. If all else fails, you can always measure and rip another piece of hardwood until you get the right fit.
By cutting the track we can make the base of the sled. The great thing about this style of sled is that the base of your sled doesn’t have to be perfectly square.

I used a scrap piece of plywood that had lots of edges – perfect for this application!
This plywood base is placed on top of the track and under the sled. Since it only acts as a platform and no measurements are taken from it, it doesn’t need to be anything other than a flat surface that we can cut on.
Apply a small amount of glue along the length of the hardwood, making sure not to get the glue on the table saw or accidentally spill it. You only need a small amount of glue because we will be adding screws later to attach the hardwood to the plywood.

After applying the glue, lay the plywood on the hardwood base, align the plywood so that it is square to the track and the center of the plywood is in line with the saw blade.
When the glue dries, remove the glue assembly from the miter rail and flip it over the plywood.
Pilot holes along a length of hardwood, overlapping each drilled hole. Hand screw fasteners in all openings for mechanical fastening of hardwood to plywood. A combination of glue and screws securely connects the two parts.

It is important to align the holes so that the screw heads are flush with the surface of the hardwood track so that they do not impede movement when the sled is on the track.
The front wall of the sled (the part farthest away from you when working with the sled) does not need much care, because when we cut the plywood, the only thing to preserve is the structure of the sled.
I used scrap wood glued to the front edge of the plywood, just make sure the scrap wood was reasonably square so the surface would fit the plywood properly.

When securing the back fence, raise the blade about ½ inch above the surface of the plywood and drive the sled through the blade. Your sled is fully functional!

To test the accuracy of the slide, we use the 5-cut method, we cut a piece of scrap 5 times, after each cut we rotate to see the deviation from vertical.
By making several consecutive cuts on a piece of wood, the fifth cut increases the error and shows our deviation.
Start with a square piece of wood and mark each side 1-4 hours apart. This scrap piece doesn’t need a square to start with, the 5-cut method handles any scrap piece of any shape.
