How To Make A Dado Insert – I have a project where I need to cut baltic wood plywood for furniture. This is not something you can get cheap at a home improvement center. This item is of high quality; multi-story, thick decay, no voids, etc. expensive and hard to find. I didn’t want to cut or damage the edge of the nail. I started by buying a better blade for my DeWalt DW745 10 inch table saw; Diablo 80 serrated plywood blade. But to get the best cut, I wanted zero to minimize the possibility of snagging. You can buy it, but why build it in an hour? I used 1/2 inch plywood for mine, but you can use anything, MDF, UHMW sheet, lexan, etc. on the table
Start by tracing your paper onto the plywood. Note the location of the blade slot and finger hole. Then cut with some pride in your lines. We’ll sand it down later so it’s perfect. I cut it on the table saw.

I cut the sides in almost straight lines, but the ends needed some attention. I sanded down to the belt lines. As you get closer, check your body and add more sand if needed. It must be a good stick.

Use a 3/4 inch forstner bit to drill a finger hole. This is optional, but makes it easier to remove the extra. Next, drill a 1/2-inch circular slot a little more than halfway through the plywood where the blade will go. Ir This reduces the amount of wood that creates friction and heat on the blade. It also makes it easier to install the plugin in later steps. If you cannot mill the slot, use a miter saw or router to cut the slot 90 degrees.
Now we have to stick it on the board. I have a small screw in the aluminum clamp on the bottom, but you can use wood instead. My clamp is 1″ wide and overhangs about 1″ on each side of the fixture. I drilled and tapped for 10-24 screws. When installing, look under the table and find a gap where the clamps come away from the blade. Mark the location with a pencil. After removing the assembly, drill a hole in the middle of the insertion hole at both ends. Place the attachment back on the table saw and tighten the clamp. Check the attachment below to make sure your clamp is not touching the blade. If the top of the stand falls below the surface of the table, use some screws to level it at the bottom.
Now it’s time to cut the scratch slot. Tighten the clamp and start the saw. Then raise the knife as high as possible and slowly lower it. Save the wood with your favorite finish and you’re done! Cut wood without fear of being torn.

Now, using high quality 3/4″ plywood, cut some width cuts. Now cut enough to make all the scratch table inserts you want to make.

You can cut these curves with a band saw, jig saw, or hacksaw. For example, I made one of each:

You can then use a disc sander to clean the material up to and into the line. This should leave you with an empty plate in the center of the table.

But at this stage, it can go over the table because the food tray supports are 3/4″ lower than the top.
So to compensate, we add relief zones by removing material. Reduce thickness in the right places.
Now place your miter saw on top of your blade and tap it with a hammer. This adjustment leaves a slight cutout in the plywood where the screws should go.

Now make a hole in these places and strengthen it a little. These set screws will not loosen when the veneers are pulled over the plywood.
Now insert the set screws and push until they come out the back of the blade.
If you push the plate to the back, it’s good because you can cut the next material.

To do this, I start with pieces cut from the same plywood before modifying the actual sheets to get the hole punch depth. I measure these pieces to avoid confusion with the curved ends.
Use this depth to set a stop on your drill press and drill the locations according to the supports. A bit of 1-1/4″ forstner works well for this.
Now, when you place the piece in place, it should be below the surface of the table saw.

If it is still too thick, adjust the depth of the bit and remove a little more. Once you get the thickness right, repeat this process on the blanks.
Cut enough so that the throat plates just come into contact with these relief parts.
At this point you will also want to drill the finger hole in the side, otherwise it will be difficult to go back when you install this throat plate on your saw.

A 3/4″ hole saw works well. After drilling, smooth the surface and bevel the edges so you don’t have to worry about breaking the plywood.
You’ll also want to raise the gazebo and motor as far as they will go and mark a spot on the power board to allow for this:
Do this with the same drill bit with the same settings on your drill bit. Remove the remaining material with scissors.

You can tighten the blue thread to prevent the set screws from loosening.
Now place the table saw in place and adjust with the set screws to get the correct height.
You may notice that this 3/4″ thick table saw cannot seat all the way when installing a standard 10″ blade.

So what you do is install a small temporary blade, like the one in your given set.
Now place the table saw stand in place and slide the wall over it to hold it in place.
Turn the saw on and lift the smaller blade until it goes through the new throat plate. You don’t have to cut completely now, just wash your regular sheet.

Start the saw and lift the blade until it fits the gap in the joint.
This step is optional. If you don’t want to do your own zero cleaning, you can skip this part.
Place the zero hole insert in the blade over the factory insert. Now position your wall so that it touches the scratch sheet.

Now remove the zero distance and turn on the saw. Push the attachment onto the blade and cut parallel to the blade cavity.
This leaves the back flexible, so you’ll want to make a small loop of hardwood that fits over the cut piece. Attach it to the floor with CA glue as shown here:
