How To Make Round Outdoor Seat Cushions – Josh built amazing bench seats to give us a place to relax, and we decided to add some thick outdoor cushions to make the seating even more comfortable.
First, I measured the width and depth of each seat to see how big the cushion would be. The pillow stuffing I bought was 4″ long, so I knew that number would be the length of my pillow.

To determine the fabric measurements for the pillow panel, take the width and depth measurements and add 1″ to both numbers to get a 1/2″ seam allowance all around. These measurements are for the top and bottom panels of the pillow.

To determine the length of the side panels, add the original measurements (the number of inches before the extra inches for seam allowance) on all four sides of the larger panel.
Add 1″ to the larger number to get a 1/2″ seam allowance. The length of your super-long side panel is 1″ plus 1/2″ seam allowance the length of the stuffed pillow.
To join your long side panel strip and create a large continuous loop along the edge of your pillow, fold the panel in half (with right sides facing each other), and sew 1/2″ from the edge to the connecting end.

Line up the edge of your side panel loop of fabric with the edge of the top panel (right sides together) and pin the edge in place.
Pin the bottom panel to the side panel in the same way as the top panel, making notches at all corners.
Before you sew the entire bottom panel, you want to add a zipper to one end so you can insert your pillow stuffing.

Place the zipper on one end of your bottom panel on the right side of the fabric. Pin the zipper in place so the zipper is installed 1/2″ from the edge.
Repeat the pinning and sewing process on the other side of the zipper so you can install a functional zipper.
Now you can sew the entire side of the bottom panel (starting at the end of the zipper and stopping when you reach the beginning of it).

Be sure to leave your zipper open a few inches before you sew everything together so you can come back later! Flip your pillow cover right side out and you’re ready to add the filling!
Use a ruler and marker to measure the exact width of your pillow filling.* If you can’t buy a pillow long enough to fit in one piece, use as many pieces as needed to fill the length. – On the pillow.
*Note: I suggest making the insert width and height larger than your actual cover measurements (maybe an extra inch). That way, the insert will fit well with the cover and you’ll have a perfect looking pillow.

Now, I’ve heard of some people using jigsaws or even electric turkey carving knives to cut the foam and stuffing, but what works best for me is a simple handsaw. Weird, right?
This saw did most of the cutting pretty easily, but I used some fabric scissors to clean up the edges.
Once my wrapper was cut to size, we folded the stuffing in half like a taco shell and stuffed it into the pillow cover through the zipper opening. Use your waterproof spray to seal your fabric and you’re done!

Next, you want to lay out your pillow to fold, the fabric will cover the pillow from top to bottom. (Here I removed the old covers, but I didn’t remove them all. They actually hold their shape better if you keep the old covers.)
This fabric is 54 inches wide. I could barely cut for two pillows next to each other. Your sides should only be long enough to meet in the middle with a 1/4″ seam allowance for the top and bottom.
Next, with right sides together (on the back of the fabric), I sewed the side seams on both sides:

Then, starting at the folded edge as well, I sewed straight from the folded edge to the open edge on either side:
I’m not sure why I bothered with it at all. After about a third I took the rest of the pins and followed the fabric line. (See Why Stripes Are the Way to Go?)
Next, you need to turn your pillow cover (inside out) and put a pin in each front corner, like in the photo below, where the corner of the pillow hangs down:

You will sew along this line to create the corners of your next box. Remove the cover and sew these stitches:
You can cut off the excess fabric, but I didn’t bother. I also didn’t reinforce my seams because I don’t plan on removing them for washing. I will only do it again if it is available.
Just look at that beautiful corner! And you can barely pull the side seams because of the straps!
